
Why Your Patio Heaters Keep Dying (and How to Actually Fix It)
If you’ve ever managed a nightclub patio, you know the drill. It’s a nightmare environment. You’ve got humidity, rain, and these brutal heat cycles all hammering the same spot over and over. Most people think the heating element is what gives out first. But honestly? It’s usually the lead-wire seal. Here’s what happens: water sneaks into the connection. Then the heat kicks in. That combo basically fast-tracks oxidation, which eats away at the insulation until—pop—you’ve got a short circuit.
The “Baking” Problem
A lot of cheap heaters use basic adhesives. They just can’t take the beating. In a high-wattage infrared setup, the junction gets hot enough to literally bake those sealants. They crack. Once there’s a crack, moisture moves in. We call this “thermal aging,” but it’s basically just the insulation becoming brittle and snapping until the whole thing arcs. That’s why we stick with high-temp silicone or ceramic-based potting. It keeps a tight, vacuum-like seal even when the heater is running full blast. Cheap assemblies shrink, and that leaves a perfect little gap for condensation to settle in and do its damage.
It’s All in the Craftsmanship
There’s a huge gap between a heater you buy at a big-box retail store and one built to industrial specs. It all comes down to how the lead-wire is terminated. We use a multi-stage sealing process to make sure the electrical path is totally isolated from the chassis. It stops that annoying “leakage current” you find in so many outdoor units. But you can’t just slap on a thick layer of glue and call it a day. It’s a balancing act. If the seal is too rigid, the quartz tube expands when it heats up and just cracks the potting right open. Too soft? The rain gets through.
The Trade-off
Waterproofing something that generates intense heat is tricky. You want a tight seal to prevent shorts, but if you seal it too much without proper venting, you trap the heat inside. You’ve basically created a little oven for your own wires. That’s why your installation needs a bit of breathing room. Give those sealed junctions some airflow, or you’ll just end up baking the wires from the inside out.
